With a few miles on it, observations have been made:

> Cold it still changes fine
> Much quieter at speed
> Hot, in the same places on the road it now works better
> Left to idle hot it atill acts up

So, I think a heavier grade yet may help. I might just bite the bullet and throw 50W in there.

Fitted the new fan motor, which should last being as it's a 12v item. It's nearly silent so I'm going to have to watch about leaving it switched on.

Is it not ignition switched?

It is, but the way the ducting works you only need the fan when road speed is below about 10mph.

Above that it'll merrily blow through from the front grille and provide effective ventilation without the fan running- which draws 50 watts. No point it being on if you're driving. The switch is hidden from view by the steering column.

Ah, yeah. I wasn't specific. At 40 you get as much of not more air through the heater as the fan can provide at a standstill.

Thus, leaving it running just burns fuel

When the car averages 9mpg, I'll take any improvement I can get!

You need to start working it out in UK gallons and claim the moral high ground.
